You are deciding whether to reformulate your 2027 activewear line around natural fibers. Here is what your customer will be asking by the time that line ships.
In August 2026, USA Today ran a story explaining that polyester had become Gen Z's newest viral insult. The term means cheap, mass-produced, inauthentic. A simple search for the keyword on TikTok brings up hundreds of posts using it to describe anything that looks good from a distance and falls apart up close.
This is not a fashion trend. This is a category signal. Your fabric just became shorthand for fake.
Where does the plastic-free activewear category land in 24 months?
The category is splitting into two tiers. The first tier is true plastic-free: brands like Tripulse, Reprise, and EveryRep that use 93 percent or higher natural fiber content. TENCEL Lyocell from eucalyptus, TENCEL Modal from beechwood, GOTS-certified organic cotton. Minimal elastane for stretch, nothing else.
The second tier is greenwash-adjacent: brands marketing "sustainable" activewear that is still 50 to 70 percent polyester or nylon, with natural fiber blends added for marketing copy. These brands will face increasing scrutiny as Gen Z consumers learn to read fiber content labels. The Good On You sustainability ratings have already begun flagging brands whose marketing language does not match their fiber content disclosures.
By 2028, the plastic-free activewear guide shows the first tier capturing the premium positioning while the second tier competes on price with conventional polyester. The middle ground disappears. Brands that try to straddle both tiers will find themselves outflanked by pure-play competitors on both ends.
The cultural shift matters because it changes what counts as a credible claim. In 2024, "sustainable" was a viable marketing category. In 2026, it is not. Your customer now wants specificity: what is the fiber, where does it come from, what happens when it wears out. Vague environmental claims are becoming a liability rather than an asset.

What is your customer going to ask about your activewear fabric?
Three questions, in order of how soon they arrive:
Is this polyester?
This is already happening. The Euronews coverage notes that Gen Z now associates polyester with both environmental harm and personal inauthenticity. The fabric has a reputation problem that marketing cannot solve. Either your product contains polyester or it does not.
The question is binary. Your customer is not asking about percentages or blends. They are asking whether the garment passes a simple test: is it plastic or is it not. This is a harder standard than the "recycled content" framing that worked in 2022.
Does this shed microplastics?
A 2025 lab study found that recycled polyester sheds even more microplastics than virgin polyester. The mechanical recycling process damages fiber structure. "Recycled" is not an answer to the microplastics question. Your customer will learn this.
The NRDC's PFAS research has reached mainstream audiences. Your customer now knows that the microplastic shedding problem exists, even if they do not yet know the technical details. They will ask whether your garment contributes to it.
Natural fibers shed microfibers too, but those fibers biodegrade. The difference is real and your customer will want to understand it. Prepare to explain the distinction between microfibers that break down in soil or water within months and plastic microfibers that persist for centuries.
What happens when I wash this?
Natural fibers biodegrade. Synthetic fibers do not. This question is coming because media coverage of microplastic shedding is reaching mainstream audiences. Your customer will want to know what leaves their garment and enters the water supply.
The washing question is actually two questions. First, what chemicals leave the garment in the wash. Second, what physical particles leave the garment in the wash. PFAS finishes leach in both contexts. Polyester sheds plastic particles. Your customer will increasingly expect answers to both.
What does the cost math look like?
Here is the gap at current scale:
- Polyester activewear shorts, wholesale COGS: $6 to $9
- TENCEL or organic cotton activewear shorts, wholesale COGS: $21 to $34
- Gap: Approximately $15 to $25 per unit
At retail, natural fiber activewear prices at $50 to $95 per piece. Polyester activewear prices at $18 to $35. The premium exists because the raw material, the certifications, and the smaller-scale supply chains are all genuinely more expensive.
The cost breakdown runs roughly as follows. Raw TENCEL Lyocell fiber costs approximately $3.50 to $4.50 per kilogram wholesale, compared to $1.20 to $1.80 for polyester staple fiber. Organic cotton certified to GOTS standards runs $2.80 to $3.60 per kilogram. The fiber cost alone accounts for roughly $2 to $4 of the per-unit gap.
The remaining gap comes from three sources. First, dyeing and finishing natural fibers requires different chemistry than polyester, and the certifications (OEKO-TEX, GOTS, bluesign) that prove the absence of harmful chemicals add testing costs. Second, the supply chain is smaller, so MOQs are higher and lead times are longer. Third, the brands in this tier tend to manufacture in higher-wage regions to maintain traceability.
How does this flow to gross margin?
Assume your current polyester legging has:
- COGS: $11
- Wholesale price: $28
- Gross margin: 60.7 percent
If you switch to TENCEL at the same wholesale price:
- New COGS: Approximately $29
- Wholesale price: $28
- Gross margin: Negative
You cannot switch fabrics at the same price point. The math does not work. This is the fundamental constraint every brand faces when evaluating a reformulation.
What price point makes the switch viable?
To maintain 60 percent gross margin with $29 COGS, your wholesale price needs to be $72.50. Your retail price needs to be approximately $145.
This is the plastic-free activewear price point in 2026. Brands like Tripulse and Reprise operate here. The question is whether your brand can reposition to this tier or whether you stay in the polyester price band.
The repositioning question is really a question about your customer. If your current customer shops on price, moving to the premium tier means acquiring a new customer base. If your current customer shops on values and is already paying a slight premium for your brand, the move to true plastic-free may retain them at a higher price point.
Does the premium shrink at scale?
Yes. Toray's partnership with PTT targets bio-based nylon 66 production at scale by 2028. Fulgar's Evo bio-based polyamide from castor beans is already in commercial production. The supply chain is maturing. The $15 to $25 gap will narrow to $8 to $15 by 2028 as production scales.
The brands moving now are locking in supplier relationships before the capacity crunch. When the regulatory floor forces every brand to reformulate, the suppliers who can produce certified natural fiber activewear at scale will be oversubscribed. Early movers get production slots. Late movers pay rush premiums or miss ship dates.
Where is the regulatory floor moving?
United States
As of mid-2026, at least 18 states have enacted class-based PFAS restrictions on consumer products including textiles. California and New York bans on PFAS in apparel took effect January 1, 2025, with thresholds dropping from 100 ppm to 50 ppm by January 2027.
Colorado, Maine, Vermont, Connecticut, Minnesota, Rhode Island, Washington, and Illinois have active or imminent restrictions. Nearly 100 new PFAS bills were introduced in 2026 alone.
The state-by-state patchwork creates a compliance burden that effectively nationalizes the strictest standard. If you sell in California, you reformulate for California. Once you reformulate for California, there is no reason to maintain a separate SKU for other states. The regulatory floor becomes the California floor.
European Union
EU REACH Annex XVII Entry 79 restrictions on PFHxA take effect in October 2026 for clothing and accessories. The broader ECHA universal PFAS restriction proposal is expected to conclude scientific evaluation by end of 2026, with comprehensive legislation covering over 10,000 PFAS chemicals to follow.

What this means for your line
If you sell in California, New York, or the EU, your 2027 line needs to be PFAS-free at 50 ppm or lower. If your current DWR finish uses PFAS chemistry, you need to reformulate now. The bluesign PFAS guidance outlines C0 DWR alternatives that meet the incoming thresholds.
The regulatory timeline is tighter than most brands realize. A typical activewear development cycle runs 12 to 18 months from spec to ship. If your 2027 line ships in Q1 2027, you are already in development. The reformulation decision is not a 2027 decision. It is a decision you make this quarter.
What should you do this quarter?
- Audit your fiber content. Pull the spec sheets for every SKU in your current line. Flag anything above 30 percent synthetic fiber content. This is your exposure. Create a spreadsheet that maps each SKU to its fiber content, its DWR finish chemistry, and its current COGS.
- Test your DWR finish. If you use water-repellent finishes, confirm whether they contain PFAS. Request PFAS testing from your supplier at the 50 ppm threshold California and New York will require by 2027. Get the test results in writing. If your supplier cannot provide them, that is a signal.
- Price a TENCEL or organic cotton sample run. Get actual quotes from your supplier for a single SKU in natural fiber at your current MOQ. The gap between your current COGS and the natural fiber COGS is your reformulation cost. Do not rely on estimates. Get real quotes for your actual SKUs.
- Model the price point. Calculate what retail price maintains your target gross margin at the new COGS. Decide whether your brand can credibly sell at that price point. Run the numbers for 55 percent, 60 percent, and 65 percent gross margin scenarios.
What should you do in the next 12 months?
- Launch a pilot SKU in plastic-free. One legging or one short in TENCEL or organic cotton, priced at the premium tier. Test demand before reformulating the full line. The pilot tells you whether your customer will follow you to the new price point.
- Build the proof story. Get OEKO-TEX certification or equivalent third-party testing for the pilot SKU. Document the fiber content, the dye process, the finish. - Watch the regulatory calendar. October 2026 for EU clothing PFAS restrictions. January 2027 for California and New York 50 ppm thresholds. Your 2027 line ships into a different regulatory environment than your 2026 line. Build the compliance calendar into your development process.
The question is not whether your customer will ask about your fabric. The question is whether you have an answer ready when they do.
